We are installing a high end home theater with four 15 tempest x in two manifolds. We have an extra crown 202. Should we add another 202 or would the EP 2500 make more sense?

The 202 doesn't have a much power, you might try it alone just to see what happens. If it doesn't do the job I think a EP-2500 makes more sense.

Well, now we are going with a QSC rmx 2450. Basically the same amp, but I noticed the EP 2500 weighs 36 pounds and the QSC is 44. Is this mostly the chassis or is it many things?

The main thing where the EP2500 is lacking is the power supply. The torroid in the RMX2450 is much larger than the one in the EP2500. Here is a page comparing the two just visually. You can easily see where a 12lb difference comes from in the smaller torroid: www.tomhole.com/Behringer%20EP2500%20vs%20QSC%20RMX%202450.htmJohn

I just opened my EP2500 up to look at the transformer - my tranny looks like the larger one in the RMX2450. I purchased the amp about a year ago. I haven't put it on a scale, but it IS a HEAVY beastie - If I recall it was about 50lbs shipping weight.
